Take a baseball cap and make the width the size you are going for the helmet. Either put it on a head or stuff it unti it is solid. Affix (glue, tape etc) something to the top point of the cap the height you want your helmet to be. (like a pencap or a spool of thread)

I'm going to have a crack at making it in metal, so i've looked at sourcing all the tools etc that I'll need.
The only thing that i cant find (or even visualise) is a tool that will allow me to bend sheet metal.
Does anyone have any url's or images they could point me towards so that I can see what I need to buy.
